I am having a heat issue with my installation for Renogy 12V DC to DC On-Board Battery Charger 40 AMPs. I have the charger installed in a RV feeding 2 each 12 volt batteries. I am using 6 GAGE awg welding wire 20 ft to the charger connected to the positive and negative battery of the Ram truck. The charger 6 gage wires are getting hot and I need 60 amp fuse to keep the circuit running.
the truck alternator is putting out 14 volts. Is this charger to large to handle this system?

My gut reaction was that your wire gauge was too small, although it seems to be within the specs listed in the Renogy manual. Maybe double check that your wiring is correct according to the diagram in the manual, and that your connections are clean, rust-free and tight.

The wire is to small taking into account that it is 20ft long......

See the problem is your so far away from each other..... Going smaller with the charger won't help.... Well it will some but you will be charging less, I doubt that's what your looking for.....

It is not melting the wire insulation. The OAT is 90 deg and running the system the engine compartment is all ready hot so it is hard to get a good temp reading. You can touch the wire but not able to grab and hold. The isolate relay is near the battery and runs just at hot.

So you say it has been blowing the 40amp fuse?

6 gauge can handle 50+ amps. At some pt when the batteries get >80% charged the current should taper. Are the batteries crap?
renogy shows 60A fuse, 6mm2 wire up to 8 meters start battery to charger. Your wire is 13mm2

If you use standard fuse rating, 500W/12volts X 1.25 = 52 amp which would require a fuse of 60 amp. It blow the 40 amp fuses
Bubkis the batteries are new and same ratings.
